Engine Jerking in 1st and 2nd Gear, Sometimes P0234 and/or P16F3 Set in ECU
Customer complains of engine jerking during tip in / let off in 1st and 2nd gear. Sometimes SVS also illuminates and trouble code P0234 and/or P16F3 are stored in ECU. Customer may also complain of a shift flare during downshift.
This is caused by a software weakness.
In case of customer complaint program the ECU with the latest software version available on TIS2Web since December 2009 and May 2010 for Astra-J and May 2010 for Insignia.
The updated software has been introduced in production as of December 2009/May 2010 for Astra-J and May 2010 for Insignia.
Insignia 2009-2010 – All Engines
DVD 800 Navi / CD 500 Navi - Malfunction
Customer may complain of one or more of the following complaints:
1. TMC traffic announcements cannot be deactivated, even when navigation is not active.
2. iPod functionality from iPhone inoperative since software update from Service Update 09-P-023.
3. Intermittent loss of chime / acoustic signal from indicators and UPA / Park Pilot but radio functions normally. After power down (key off) the system works OK.
This is caused by a software weakness in the radio/navigation system.
Improved software has been introduced in production as of the following VINs:

In case of customer complaint a software update via CD (Version 2010/1.0) has to be carried out.

Front Brakes – Judder and Vibration
Customer complains of judder and vibration of the steering wheel when braking.
This is caused by seized brake pads.
In case of customer complaint the free movement of the brake pads has to be checked.
If a sticking condition of the brake pads is found the brake pads should be removed. Clean the lateral guide and side surfaces of the brake pads with a suitable tool.
Lubricate the lateral guides with special lubricant (details below).
Note: Make sure that the friction surface is not contaminated with the special lubricant
A replacement of the brake discs or brake pads is only necessary if the “Disc Maximum Allowable Assembled Lateral Run-out – with Wheel Attached” is exceeded (see TIS2Web info) and steering wheel vibrations or brake juddering is detected.

AF40 Transmission – Growling Noise Between 1500-1800 rpm in 4th, 5thand 6th Gear
Customer complains of a growling noise between 1500 and 1800 rpm in 4th, 5th and 6th gear.
This is due to vibrations in the drivetrain caused by hardware impact and poor software.
In case of customer complaint please program the transmission control module (TCM) with improved software.
Improved software has been implemented in production as of VIN W0LGT8EMXA1047000 (3rd December 2009)
Revised transmission software for MY 2010 vehicles is now available.
Revised transmission software for MY 2009 vehicles will be available as of 25th January 2010 via TIS2Web.

SVS Illuminates – P0597 Stored
Customer complains SVS light illuminates. In some cases the cooling fan runs permanently. P0597 is stored in the engine control module.
This is caused by poor contact of the heating element of the thermostat.
In case of customer please replace the thermostat housing:
Adaptive Forward Lighting (AFL) - High Beam Switches into Low Beam Mode Too Late

Complaint:
Customer complains high beam switches into low beam mode too late when high beam assistant is activated.
Cause:
This is caused by a software weakness.
Production:
New software has been introduced in production as of February 2009.
Remedy:
In case of customer complaint reprogram the HBSM with new software as of TIS2Web release 3.5 (16.03.09).
Note: This bulletin is not valid for vehicles with option TQ5 (HBSM is not available in this case).
Note: Trucks will only be recognised when their headlights are in the range of the camera area. If the headlights of the oncoming truck are below the centre barrier the boundary illumination of the truck cabin is not recognised by the camera.
Insignia 2009-2010 – All Engines
Seat Heating – Inoperative
Note: Only vehicles with leather or partial leather seats are affected.
Customer complains that driver seat heater stops after a few seconds. Trouble codes B2425/0D and B2430/0D may be set.
This is caused by insufficient routing of the seat heater wire from the seat cushion to the flange (design fault).
Improved seat heating mats with a new design have been introduced in production as of VIN W0LGT5EM5A1052930 (6th January 2010).
In case of customer complaint replace the seat heating mat with the improved version.

Noises in the area of centre console.
Cause:
Vibrations / Movements in the area of centre console.
Remedy:
In case of customer complaint parts of the centre console and the dash board have to be removed and damping material has to be applied.

Engine Management System – “Oil Pressure Too Low, Shut off Engine” Appears in
Instrument Cluster
Customer complains that the message “Oil pressure too low, shut off engine” message shows up in instrument panel.
This is caused by a software deviation in the Engine Management System.
In case of customer complaint please advise customer of the described malfunction. A modified calibration file is currently in preparation and will be available in August/September 2010 as a TIS2Web download. This newsletter will be updated accordingly.

Electro Pneumatic Solenoid Valve, Turbo Charger - Vibration and buzzing noise around 2000 RPM
Customer complains about vibration/buzzing noise while driving at slow speeds at around 1500-2000 RPM.
This is caused by a faulty Electro Pneumatic solenoid valve.

Knocking Noise After Cold Start
Customer complains of a knocking noise after cold start. This noise appears sporadically after cold start and when the engine switched off for a long period of time.
This is due to the camshaft position actuator activation starting too early before the necessary oil pressure is reached.
Modified ECU software has been introduced in production as of VIN W0LGM57C991077892 (May 2009).
In case of customer complaint please program engine ECU with modified software.
Software will be available as of 11th of May 2009, TIS2Web 5.5.

Idle speed oscillates +/- 50 RPM
Customer complains “engine idle speed starts to oscillate for about 50 RPM up and down in idle condition”. This is caused by a resonance condition from the dual mass flywheel.
In case of customer complaint please do not change any part. We are investigating the effectiveness of an idle speed increase for about 50 RPM upwards by use of either GDS or TECH2 device. Description to perform Idle Speed Adjustment available as of CW 44/2010:

Customer complains of permanent missing lines in all views and a coloured or white line visible. This is caused by a display failure
Improved parts have been introduced in production as of VIN W0L0GT67K591116056 (21st July 2009).

An improved air intake duct has been introduced in production as of VIN: W0LGM6EY7B1058557
Remedy:
In case of customer complaint the existing air intake duct has to be replaced against an improved part (with rubber mounting).

Engine A20NHT: Turbocharger - Damaged
The Turbocharger may be damaged due to worn thrust washer. This is caused by a combination of design, production residues and driving profile.
Improved turbocharger are scheduled to be introduced beginning of 2011. In case of customer complaint, please install improved turbocharger (hardened thrust washer) and perform engine oil and filter change. Leakage in vacuum system causing DTC´s: P003A (00), P0299 (00), P2263 (00).
Loss of power and “Service Vehicle Soon” on, DTC´s P003A (00), P0299 (00), P2263 (5B) set. Vacuum
checks carried out and found either a missing or damaged vacuum pipe blanking cap for the EGR
cooler (see picture).
This is because the plug does not fit properly or might be damaged during Assembly/Service.
In case of complaint please fit a new blanking plug to EGR cooler. Use kit with part number:

Customer complains that the phonebook is currently sorted by first names only, and the ring tone volume is too loud.
Cause:
This is due to a software deviation

Insignia: Improved software has been implemented into production as of

Astra-J and Meriva-B: Solved with UHP software update for MY11.
Remedy:
In case of customer complaint, program UHP by use of MDI / SPS programming with latest software available on TIS2Web since Monday 20-Sep-2010.
Phone book sorting changed to sorting by family name and ring tone volume will be reduced.
Refer UHP embedded (RPO code: UPJ) 5 sec. delay of received calls is also fixed with the software update.

Radio CD400, CDC400 - USB Connector no Function

Complaint:
USB stick and auxiliary players not supported via USB port but after battery reset some are functional again.
Cause:
Hardware/Software issue.

Solved with NEW hardware/software as of MY 2011.
Remedy
In case of customer complaint replace the multimedia interface module.
Engine A20DTx - Coolant leakage from intake manifold
Vehicles:
Insignia 2009 - 2011 A20DTC, A20DTJ, A20DTH
Complaint:
Coolant leakage. Investigation revealed that leakage might come from water duct at intake manifold
due to a leaky gasket.
Cause:
Sealing not according to specification
Production
Implementation of modified sealing starting with engine number A20DTx17495805 (3-Sep-2010)
Remedy:
In case of complaint, please replace the water duct gasket of the intake manifold. The water duct
gasket is a part of the gasket set intake manifold to cylinder head.
Insignia – 2011 - A20DTC, A20DTH, A20DTJ, A20NHT, A28NET
AF40 Automatic Transmission - Emergency Mode Functionality
Customer complains the vehicle does not move until engine speed is above 1200 rpm, start-up with a shock.
This is because the transmission is in engine stall avoidance control mode. This feature was introduced for AF40 Generation 2 as of MY11. Functionality is scheduled to be omitted with MY12 (August 2011)
In case of customer complaint please perform the following driving pattern to erase emergency mode.
ATF temp must be higher than 20°C
Shift from N-D, then hold for 10 sec. (foot brake applied)
Start driving in 1st gear; achieve steady speed at 1500 rpm
Using Tech2 ensure Engine torque is greater than 60 Nm for at least 5 sec
Please perform the drive pattern on a flat road. Repeat procedure several times and test the delayed start behavior between each reset drive.
Turbocharger - Loss of power, trouble code P003A, P0299 and P2263 set

Complaint:
Loss of power, “Service Vehicle Soon” message comes up in info display. Trouble code P 003A (00), P0299 (00) and P2263 (5B) might be set.
Cause
Mismatch of turbocharger.
Due to a front crash, the compressor housing of the turbocharger (T/C) could be out of alignment after being hit by the radiator fan causing a mismatch of the turbocharger rod.
Remedy:
In case of complaint please clarify in detail whether vehicle has been involved in a front end crash. If so, the compressor housing of the T/C might be touched by the radiator fan causing a mismatch of the T/C.
ABS/ESP Telltale Illuminates - Several Trouble Codes are set

Complaint:
ABS/ESP telltale illuminates.
Cause
Continuously variable real time damping setting doesn’t work. 1.) Broken cable inside the chassis continuously variable real time damping wiring harness
2.) Moisture in the wiring harness plug at the suspension strut
Remedy:
In case of customer complaint, first check the continuously variable real time damping wiring harness for broken cables. If no broken cable can be found, check the wiring harness plug contacts of the CDC sensor, the CDC valve and the ABS sensor at the suspension struts for corrosion and replace if required. Important: Pay attention to the NEW routing of the continuously variable real time damping wiring harness! Note: The following DTC may be set: Code: DTC C0035, DTC C0040, DTC C0575, DTC C0580, DTC C0670, DTC C0675
Working Procedure: 1. Check continuously variable real time damping wiring harness for broken cable
